I have found that occasionally all the needles are not precisely the same length and I don't think it really is a big deal as all the needles go WAY down into the needleplate anyway. Also, it is easy to not get one all the way into the holder when you are replacing them. When doing that, if it is hard to see, work under a magnifying glass. I have one on a stand that is very handy for things like that.
It doesn't seem to me that needlefelting isn't such an exact craft like people strive for in sewing. For me, it would take all the fun out of it if I tried to make it so :-)
